Why Do CNC Breakout Edges Tear?

Why Do CNC Breakout Edges Tear?

A routed part can look clean while it remains attached to the sheet, then develop a ragged lower edge during removal. When this happens with PVC rigid foam board, inspect the release stage as well as the cutting operation. The location and timing of the damage help determine what to investigate.

Inspect Before and After Release

Photograph the same edge while the part is retained and again after removal. This comparison helps establish whether the cutter produced the defect or whether damage appeared when the remaining material was separated.

01 · Identify What Retains the Part

A continuous retaining layer, often called an onion skin, is uncut material left beneath the profile. Tabs are local bridges left at selected positions around the outline. CAM software can use tabs to keep a component attached while it is machined. These arrangements require a defined removal method.

In this article, "retaining skin" means material left by the machining program. It should not be confused with the board's factory-produced surface. If the remaining layer is broken away, inspect the resulting fracture surface separately from the machined sidewall.

02 · Use the Damage Pattern as a Clue

Observed Pattern First Items to Review
Roughness already visible along the machined edge Tool condition, suitable geometry, chip evacuation and workholding
Damage appears mainly at the lower edge after removal Actual remaining-layer thickness and the release method
Local marks correspond to tab positions Tab dimensions, placement and the planned clean-up operation
Material looks smeared or rewelded during cutting Heat generation, dwell and chip removal

These observations are starting points for a comparison trial. Rewelded plastic, for example, is associated with cutting heat, and should prompt a review of the routing conditions rather than be treated as the same problem as a snapped bridge.

03 · Check the Material Actually Left Behind

For PVC rigid foam board, a programmed allowance based on nominal thickness may differ from the material remaining at a particular location. Check the local sheet thickness, Z reference and actual cut depth before assuming that the intended thin layer has been achieved.

Illustrative Depth Calculation

Assume the cut is referenced from the top face. A 4.80 mm cut into an exactly 5.00 mm thick sheet would leave 0.20 mm.

If the local thickness were instead 5.15 mm, the same actual cut depth would leave:

5.15 − 4.80 = 0.35 mm

These are hypothetical measurements, not Kaichuang thickness tolerances or recommended machine settings. The example shows why the remaining layer should be checked rather than inferred from the program alone.

04 · Plan Release and Edge Finishing Together

Decide how the retained material will be removed and how the component will stay supported. Where the edge is visible or must fit another part, evaluate a controlled separation and clean-up method with the CNC operator instead of assuming the broken surface will meet the drawing.

A lateral finishing allowance leaves stock on the sidewall for a later pass. It is a different setting from the material left underneath the part. A final cutting pass needs secure workholding throughout; removing the retaining layer changes how the component is held.

Tab placement also deserves attention. CAM tools may offer options to avoid corners and curved regions. Review the locations against the actual part, particularly where a mark would affect assembly or appearance.

05 · Compare One Change at a Time

Use the same grade and representative geometry when comparing PVC rigid foam board release methods. A practical trial can follow this sequence:

Keep a baseline part and record where the defect appears.

Measure the remaining layer or record the tab arrangement.

Change one relevant factor, such as retention depth or the supported release method.

Compare the finished edge, part dimensions and any extra finishing time.

If the sidewall is already poor before removal, review cutting conditions with the tool supplier. Feed rate and spindle speed work together through chipload, so reducing feed alone is not a universal remedy. The appropriate adjustment depends on the tool, material and machine.

What Should a Processing Enquiry Include?

Provide the board type, measured thickness, density if known, tool diameter and geometry, feed rate, spindle speed, workholding method and profile strategy. Add close photographs before and after release. Mark whether the defect follows the whole edge, the bottom layer or individual bridges.

This information helps a material supplier and a machining specialist discuss the same problem. Material suitability remains relevant, but a release defect alone does not identify its cause or establish that a different density will resolve it.
